There was another thread on this problem quite a while back, SU5-ish. Push/Pull was involved. The problem child was located far from the origin. There also could have been an axis change somewhere along the line. Both things seemed to be involved.
He sent his problem file with everything deleted and purged except the cube with extruded cut-outs. Several people tried working on that file. Simple Push/Pull shapes done in his file would not stay square for us. It was weird.

I make real stuff. And what you're showing is one way I have adopted SU tools for this model stuff as it feels natural. I usually start with a box and put stuff on at least 2 sides and extrude because it's soo easy to layout square - and get something pretty inside.
Now you got a new technique to go with new computer with a fresh, uncluttered install of XP and other crap. SU6 may play well with you now. Nice start to a new year. Have a happy

Charsets can be added to, or make your own. One of the font editors with the most features for the money is FontCreator http://www.high-logic.com/fontcreator.html. You can scan and insert images for each character. Adjusting characters is similar to working with vectors in Illustrator.
Mac users have the programs by Fontlab http://www.fontlab.com/fontlab-products/. They make using scanned images a separate program though.

I too use several tools on your Projection Extension toolbar quite a bit, the imperial version. A few notes:The Random Extrusion tool is only in mm.
Possibly being able to undo multiple face extrusions with a one-step Undo. I believe that means adding model.start_operation near the top of the script.
It would be nice if your extrude edge along vector script was included.
Some of the face extrusions will work when the face edges are selected and some will not. But that's understandable. It's just confusing for new users. I use desel.rb to deselect edges before using tools that do not like edges - so that's not a biggie for me.
Tutorials for most of the tools do exist at the Ruby Library Depot. They are with the individual precursor scripts that are now bundled within the toolbar. They are clustered nearby the projection_extension.zip listing. A zip file with all those tutorials would be a good companion to Projection Extension.

There's a nice little utility to help control evil startups. I use WinPatrol http://www.winpatrol.com/ .
Many programs want to add startup when you install them. Several of them connect online looking for update. Adobe Reader, QuickTime, iTunesHelper, and others aren't readily turned off: even with diligent hunting.
For the cost of adding Winpatrol to my startups, Winpatrol disables 6 unnecessary startups, delay starts 4 background programs, and gives me easy access to Windows Servies to control some things there. Some servies are set to automatic, and load each time you start up the computer could be set to manual or disabled - depending on your need.
It's easy enough to access Services if you search for it. But after I made a desktop shortcut I forgot how to get there. WinPatrol includes Services in one of its tabs, so it's convenient when you feel like doing some maintainence. If you pay for the program, it readily look up every service, startup, whatever to see if it is harmfull, safe, or optional.
It's an optional convenience.

Balance your RAM, CPU, Videocard for your needs.The 'CAD expert' at work - who wants mainly AutoCAD, some games (if at home), and other little stuff - and myself - who want SU, Photoshop, maybe some future rendering, and other little stuff - settle on some similar specs.
Keep all the primary hardware manufactured by the same company so it plays together nicely into the future: motherboard, CPU by the same company, like Intel.
2.13 - 3 GHz Dual core Intel Processor
2 GB RAM
8600 GTS (or GT) 512 MB videocard, EVGA is a good brand (note the 8000 series nVidia cards are ready for DirectX 10, but DirectX 10 drivers for things like SU are not. Make sure you direct the videocard software to let the application control the graphics acceleration and/or install DirectX 9 for the time being to make SU happy).
XP Pro (Dell and Nobilis still sell rigs with XP)The guy at work price out a nice Dell machine with those specs and a 20.1 Dell Ultrasharp LCD monitor for less than 1500 USD recently.
I got a refurbished 20.1 Dell Ultrasharp widescreen LCD monitor for 300 USD from the Dell outlet store. That's 100 dollars less than new, but with the same 3 year warranty. Buying a Dell computer creeps me out because I don't like proprietary hardware - I like to control my hardware destiny. But the Dell Ultrasharp monitors are reeallly nice and pretty too.

The way I view the free upgrade to 6, is again a marketing thing. Google can afford to try to get everyone on the same playing field as there are some programing changes in the works. I recently noticed one of them as I had to reload SU6 fresh. And that's the location of the Templates directory.
One of the SU6 updates moved the PC Templates directory to C:\Program Files\Google\Google SketchUp 6\Resources\en-US\Templates. The old Templates folder still exists, but there's a new folder now. Something is going on...
Google has recently released more online resources for plugin developers. Jim has announced a few of them in the Ruby forum before the SU newsletter. So I know I'm not alone noticing the changes afoot.
I've maintained my hardware and software menagerie, and as such I've no problems with any upgrade. I've only noticed a little software conflict with Style Builder Beta , and I'm confident SU will fix it.
SU is gaining popularity, there're 6 language versions to manage, and if the SU folks needed the resources of the parent company to help - and that meant moving to Google Groups - that's fine with me (although I wish Groups search was better). I like nice tools to do my job too.
It's apart of my nature to overlook a few 'bobbles' and focus on the future. What's happening with this little program does intrique me.

Google has the marketing budget and time frame that @last never could touch. They can flood the world with skippies and dominate the low poly market. Everyone can now communicate to some degree in 3D.
It's not a new tacit. Adobe mastered it well. They gave away a free PDF viewer so Acrobat would dominate a document format. I highly doubt Photoshop Elements has diminished the allure of Photoshop. Rather it's an affordable platform to master - until if and when - the user upgrades.
SU is now a more mature and commonplace program. It will never go back to early, novelty days. I don't miss it. 3D document expectations are changing. I like going forward, and many new features are being added. For one, only a free version would atract some of the new, innovative plugin developers popping up that now benefit SUers.

Video texture does sound intriguing, especially if it can be applied over a curved object.
But I'm still waiting for the release of your SU Macro Editor - creating your own scripts without knowing Ruby. Such a product would be especially useful if created parametric objects. It would seem appropriate for Google to sponsored this and included it in SU Pro. We do very custom millwork and woodwork. A cabinet section can have curved fronts, hand-carved elements, many custom details. Some construction details are constant, but many things are custom. But I digress...

You can remove a video driver in safe mode - been there, done that.
New, custom machines are still sold with XP Pro as an option - at least through Dell and Nobilis. I just bought a system from Nobilis and the company 'CAD expert' just priced out a similar system from Dell.
Some of the major grips I heard about Vista are that there can be some problems saving CAD files. And Vista is more of a graphic/entertainment oriented fun-stuff OS, so you cannot direct the management of CPU resources as well as with XP.
