'Intersect' Leaving Strange Holes when Used With Curved Surf

I'm trying to use 'Intersect' to create some stencil text on the back of this bloody iPod cover. However, when I hide the cutting group, there are all sorts of holes left over, and what's more, I can't repair them -- they never fill in, even using Triangles...

Is the iPod cover so badly formed, or is there something else...?

And here's me trying to impress upon my students that they should always model at scale...

There are exceptions and if an exception has its meaningful explanation, the students should understand and accept those exceptions.
After the intersection and clean-up, you can safely scale the model back (like I did in the attached file). This won't contradict with the "general rule" either as you end up with a 1:1 scale model just have used a trick to come around an OpenGL limitation.
